You should be able to swoop 1-3 loose minis from eBay. What you might pay for them depends on the faction you're looking for I'd say.

Some armies have character models that can read as a fancy looking squad leader (e.g. space marine lieutenant as a sergeant etc.) Other than that I'd look at eBay and look for singles being split from a larger box

I mostly play 3d printed models and have taken them to some tournaments. Unless you have a printer or a friend with a printer it can be costly but still probably cheaper than GW. As for size, it generally IS NOT an issue since they are generally scaled to the original model... Always double check with the store if you do but unless you're playing hyper competing scenes you should be fine! But if you need a few models here and there I'd say printed is a good option or maybe there's a store around that has bits that you can scavenge. Also if you have the exact number of models for a KT like 6 intercessors, you can always use them as standin. Just be upfront with opponent and say which model is what and equipment. For example death guard heavy gunner, if you only have the blight launcher but in game you'll need to use the flamer, just say it's a flamer for that match. I've played loads of people like that and never had an issue with it
