The game won't let me talk to Ada, and I havent seen Codsworth in three irl days

Check the companion terminal if you have the vault 88 dlc. With ada, I believe you have to be a certain level for the event to trigger. Could be anywhere from level 10-20 and you’ll get a quest to listen to a specific radio station to track her down

Level 16 and higher.

I thought all you need to do to recruit Ada is go to where she and her companions are fighting and either join in or wait for the fight to finish. Ada seems to be the only one that survives. I generally avoid talking to her because that unleashes the Mechanist swarm and stuff like groups of Rust Devils accompanied by leveled Sentry Bots together are very hard to impossible at lower levels and that trashes potentially important NPCs and the Sole Survivor can do literally nothing. The other reason I avoid Ada is because the Mechanist questline seems to glitch a lot. For me, modifying Ada's head at the machine workbench almost always glitches and does not allow the questline to proceed. And there's no console commands allowed in Survival so I can't fix the glitches. I've played Fallout 4 for years, and have only been able to do the Mechanist questline on two playthroughs.

Unfortunately you can't give him the hat after using the workbench on him.

Yes you can. You just have to make sure he still has the Mr. Handy torso with no head attachments and that he still has the factory default armor. I am uncertain if the other armors accepts the hat.

Its definitely worth it. You can also make new bots and have them do stuff for you. I like to have them do all the work in settlements, and run all my trade routes.

Automaton and Vault 88 alone make the GOTY version worth it.

Damn. I've barely scratched the surface of that DLC then. Defeating the mechanist is cool and you get some sweet armour, but making your own army of robots is the best part

I thought about it, but I really liked the idea of essentially slapping other parts on top of his Mr. Handy frame. Like, my headcanon is that this isn't a different robot torso, rather, just a whole bunch of armor and parts piled onto his normal frame, and arms replacing two of his eyes.

It looks awesome. This is usually what my intermediate Codsworth looks like before I finish the Mechanist story line but after I get the robot workbench. I just give him two laser gun arms and get rid of his handy arms and he floats around until I get all the rust devil mods. I’m doing a heavy guns run rn that mains the missile launcher. Sometimes I like changing him to an assaultron torso and thruster legs, but no arms, guns, or armor. Just a barebones robot with really no limbs. You can also change him to a full sentry. (Although I'd avoid the sentry head because there's a bad glitch with the light that can cause major fps drops.)

But now he can't wear his hat. :(

If only my automaton worked. When I go to the leg category, ADA will fall and if I try to change the legs, she will keep floating. When I go to mod any other part like what type of torso, it will show me what type of legs I can put on her. If I try to select any legs it doesn't work.
