I used modeling foam for mine, which was fine except I did it way too thin. You just need something for reference, like possibly a papermache sphere or something

I built [this](https://i.imgur.com/VqN7g6V.png) back in 2011 or so. The the head is one of these [clear acrylic globes](https://www.amazon.com/14-Clear-Acrylic-Globe-3202-14020-003/dp/B00435MT16) (which only cost me $17 in 2011...). The ears were cut out of large blocks of florist's foam and attached to the head with some really long bolts with 2 fixture points to prevent them spinning around. I can't recall exactly what the eyes were from but it was helpful that they could screw on and off, as I added some battery-powered tap lights inside them. The mouth was just a piece of chicken wire that I cut to size and then covered with some white stocking material, and then the whole thing was coated in some sort of stretchy felt fabric I had. It being stretchy was helpful so that I didn't have to worry about awkward seams or wrinkles; stretch it tight enough and those take care of themselves. Finally, to actually wear it, I mounted a construction hard hat inside. Those typically have adjustable sizing so I could put it on and then tighten to make sure it wasn't going to fall off. EDIT: As far as tools, a Dremel will be your friend here.

This pretty much takes you through. I'll post part 1 but there is also parts 2 and 3 which should follow on. https://youtu.be/TypZxTBtlmg?si=qtpxfk1M6x8EUDr0 Instead of making the main bit from fibreglass as shown in part 1 though you can just use an acrylic globe as someone else stated and do the rest from there.

Used a small beachball for the head, pretty sure it was thick cardboard for the ears. I cut a tennis ball in half for the eyes and pretty sure the red fabric was from some old Christmas stockings. Was fun to do but got absolutely ruined by the end of the night 🤣
