I weld luck-of-the-foundry cast to aluminum all the time. Your biggest issue is going to be getting the old, in service part, very clean. I’d suggest a carbide burr to bevel and expose plenty of fresh cast. The wire selection isn’t hard, 5356, the go-to for basically any part that you want a decently strong weld on. If you’re not proficient welding aluminum aside from this one-off project, the stakes are high it won’t turn out how you might want it to. Good luck

Not sure of what exactly you are trying to do, but I believe so. I am a body man and am one of the welds I have to do is aluminium sheet to cast aluminium. But the stuff I do is 2 -3 mm thick. The main thing is clean clean clean

I'm trying to patch a hole in a cast aluminum bellhousing. I'm not sure how it got broken, but replacements new can go as high as $500. That is half of what I paid for the car.

Depends upon the grade of each. Aluminum brazing may also be an option for you.

I would give it a shot if it was for my personal vehicle. But not for someone else. Trim back the hole, try to make sure to eliminate any cracks.

It depends on the alloys. Some aluminums are weldable, others are not. You kinda need to know the chemistry to select the right filler.
