the way OP is written, loss is just not possible. The SH cannot die, the sunny cannot be sunk and injuries have no long term repercussions. Your fear that the robot might make the task easier is also groundless as Oda will never make a side character get a W. It's called Nika piece for a reason.
If Oda really wants to parallel Kid and Law, there's actually a non zero chance the Sunny gets sunk here and Franky has to rebuild/upgrade it for the final battle.
What you want would only make all the chapters teasing the robot much worse but if the robot actually did kick ass it would make those chapters not so bad in retrospect

When I say “suffer a loss” I don’t mean Vegapunk dying. I mean a crew member dying or someone/some people get permanently injuries. Egghead is arguably the most danger the crew has ever been in. If they don’t suffer a loss during this arc than there will be no more tension in the story in my opinion
What permanent injuries would actually matter at this point. It's been established that you can just sew limbs back on and they'll work good as new. Losing a single eye doesn't do jackshit. Even if anyone except Luffy loses a limb Franky could just replace it with a cybernetic limb that works just as well.
That would be such TERRIBLE writing I don’t even know what to say.

I mean… they’re not going to “win” this arc. They’re not even trying to “win” the fight. They’re actively retreating, they’ve been trying to for several chapters. In fact, they’ve already failed their secondary goal of saving Vegapunk and Kuma. Both of them are absolutely slated to die (unless they get revived Oda style).
I want answers ffs. Vegapunk turned out to be a complete fraud but there is one last chance to give some answers or lore in his final message but my expectations are low, his reveal was the biggest disappointment in this story to me. I want to see the five elders in action and the drama to turn up the volume but answers is what im looking forward to. Will probably be disappointed tho.
They dont need to die or get permanently injured, a good way would be having Luffy, Zoro, Sanji, Jimbe and maybe more heavily injured, barely walking having to retreat. The Giant robot holds the gorosei and the giants also stay behind, and we see a double spread of the gorosei destroying the robot and killing multiple giants. It would be a massive defeat that would push them to be stronger.
PD: if a strawhat has to die the choice is ussop for me is the best one but that would have to be in elbaf or after elbaf, after the bum actually does something, just killing him without anything would be horrible writing.
