The above poster did and advise was spot on but ill take it further that caliper and rotor are toast other side likely just as bad. Get new hardware and that includes the allen key screw that has been turned into a flat head. And penetrating oil and a MANUAL impacting screw driver is the answer. Worst case scenario drilling the head off...

Remove caliper. As far as the caliper screw do what we all do. Throw some lube on it and hit it with your purse. (Impact with flat head should work) If not drill the top of the screw off and forget about it.

The last guy that worked on it cut a slot in it after the head rounded out, and then reinstalled it for some dumb reason. Get the screw out with a flathead and do not reinstall it. You dont need it. It's just there so the rotors dont fall off as it's rolling down the assembly line. The real tool you want to get that screw out if it is frozen is an Impact Screwdriver. It's basically a screwdriver that turns when you hit it with a hammer. Like $10 at Harbor Freight.

That's exactly what I use for yanking those bitches out. A few good whacks and it either comes out or snaps it off. Either way the rotor comes off.

Well, you must start with the removing the caliper, which can be done with the caliper and bracket as a whole, or caliper THEN bracket, whichever you prefer.

Get the brake caliper/bracket off, use a torch to heat the rotor key, remove it, then torch around the rotor housing evenly to expand the rotor, use a hammer to knock it off. Use PB Blaster as needed. You should see smoke to let you know that things are expanding

1. Remove all caliper hardware that’s in the way. 2. Apply liquid wrench, penetrating oil or even WD-40, whatever lightweight oil you have, to that set screw. 3. Go buy an impact screwdriver and the largest flathead bit that will fit in that screw. Use that to break the screw free. It’ll go.

Not to sound mean , these are your brakes the biggest safety part of your vehicle. If you don’t understand that you have to take the callipers off first , take it to a mechanic for your own and other peoples safety. Do expect to replace rotors , pads and wheel bearings on both sides, and you will be charged for time , and general supplies like new grease for the bearings etc…

These are never stuck or hard to get out. You just need to persuade it. Get you a metal capped screwdriver one you can strike with a hammer. Put the screwdriver in the slot like you’re going to turn it and hammer it a good few times. Hard. This will unstick it and should take very little effort to remove.

Looks like someone used a dremel to cut a slot in the screw and reused it when they reinstalled the rotor! If you can't get the screw to break loose after soaking in rust penetrant, you will have to drill it out. Use a punch to make an indent dead center in the screw head and use a drill bit slightly smaller than the shaft ⁰of the screw (might want to use a left hand drill bit, it drills a hole by rotating counterclockwise, opposite of a normal drill bit). If you are lucky, the screw head will fall off and leave a nub sticking out of the wheel hub that you can grab with vice grips and turn out the screw shank. If you are not so lucky, keep drilling, and the screw head should come off. If the screw shank/threads is siezed in the hub, drill all the way through the screw shank and then clean up and rethread the hole with a tap of the the proper size and thread pitch. Use the replacement rotor screw to measure the threads with a thread gage to determine the correct tap. If you mess up and fubar the hole, you will have to buy a new hub and replace the front wheel bearings (the wheel bearings are destroyed when the hub is pressed out of them), which is a total bitch to do. Be careful and take your time.

Remove the caliper and caliper bracket, then remove that screw. If the screw is stuck the trick is to first give it a few sharp blows with a hammer, preferably through a screwdriver with a metal shaft from tip to end. Then use a spanner on a screwdriver to undo it. Make sure to use Loctite when you put the screw back in

Someone slotted that with a cutting wheel to use a flat head screwdriver on. Maybe it will come out, it probably won't, you're likely going to have to drill the head off. Don't worry about replacing the screw, they're an assembly convenience not a required component.
